1. Required Repair Materials & Tools
A: Adhesive (Primary Recommendation)
Sikaflex 221 or Sikaflex 291 Marine Polyurethane Sealant/Adhesive (white or black)**
Reason: for ABS thermoformed kayak internal joints; flexible, waterproof, saltwater & UV resistant, tolerates minor hull flex; fills uneven gaps.
Alternate professional option: Two-part **MMA structural acrylic plastic adhesive (Plastic Welder / Devcon)** if full contact surfaces are clean and gap is minimal.
DO NOT USE: standard silicone, cyanoacrylate (superglue), basic epoxy (too rigid; will crack under hull flex), PVC solvent cement.
B:Consumables & Tools
- Isopropyl Alcohol (90%+ rubbing alcohol / industrial IPA degreaser)
- 180–220 grit sandpaper
- Plastic scraper / putty knife (to remove old residual adhesive)
- Clean lint-free rags / paper towels
- Painter’s masking tape
- Caulk gun
- Disposable nitrile gloves
- Wedges / plastic shims (to gently open the separated seam for cleaning & glue injection)
- Plastic spreader to smooth excess adhesive
- Fan (to fully dry the joint; moisture ruins adhesion)
2. Step-by-Step Repair Instructions
Precondition: Perform all work in dry, sheltered conditions; temperature 15–28°C. No rain/humidity during bonding and cure phase.**
1. Full Disassembly & Remove Old Glue Residue
Carefully separate the cockpit rim further along the split seam. Use scraper + IPA to soften and scrape away all original aged adhesive from both ABS mating surfaces.
Do NOT use sharp metal blades that gouge or cut into the ABS plastic.
2. Surface Abrasion & Deep Cleaning (Critical for long-term bond)
Lightly sand both mating contact faces with 180–220 grit sandpaper to create micro-roughness.
Vacuum / wipe away all sanding dust, then thoroughly clean both surfaces with IPA.
Leave open and air-dry **minimum 2–4 hours** until completely moisture-free. Use a fan inside the gap to accelerate drying.
3. Mask Off Surrounding Area
Apply masking tape on exterior and interior hull surfaces bordering the joint to prevent smearing adhesive onto finished kayak surfaces.
4. Adhesive Application
Load Sikaflex into caulking gun. Apply a continuous, generous bead along the full length of the mating face on either the rim or hull deck.
If the gap is narrow: gently wedge the seam open and inject Sikaflex deep into the joint channel. Ensure adhesive fills the full contact path, no voids.
5. Re-Align & Clamp / Secure Cockpit Rim
Seat the cockpit rim precisely back into original position. Apply steady even pressure all the way around to squeeze adhesive evenly within the joint.
Secure rim temporarily with weighted supports, clamps or heavy tape to prevent shifting while curing.
Immediately wipe any squeezed-out excess Sikaflex using IPA and a clean rag before it skins over (~10–15 minute working window).
6. Curing Schedule (Strictly follow)
- Light handling: 24 hours after assembly
- Full water immersion / paddling: **7 full days minimum** for Sikaflex to achieve complete strength.
Remove masking tape while adhesive is still tacky (within 1 hour of fitting).
3. Critical Warnings
1. This repair relies on perfectly dry, contaminant-free surfaces. Any trapped water inside the seam will cause delamination again.
2. Do not launch the kayak prematurely; early water exposure will break the new bond.
3. Avoid heavy impacts around the cockpit rim for the first two weeks post-repair.
4. If the plastic itself has hairline cracks alongside the separation, the repair may need supplementary internal reinforcement with fiberglass/epoxy.
